Sometimes they break on their own, the down side to really good staking if there is one is that the key stays tight. And as you've found out tight doesn't always mean it's not leaking underneath. Whenever a rifle starts short stroking it's the first thing check (like you did with another carrier) after making sure it's not the ammo or too stiff of a buffer spring or too heavy of a buffer.
It just goes to show that everything has a 'service life'.
Use an EZ out to get the broken screw out.
