I think this response is a bit undeserved. Faxon spec'd the barrel at .093" and that's fine if that is what it is. What IG is saying is that it would typically be spec'd larger for that size of barrel. Maybe it's great for one application, but it sounds like it doesn't fit mine.

Yes, we purposefully went with the slightly smaller port as many, many weapons were reporting being over-gassed.

A variety just to verify. I was using 55gr. IMI 5.56 (known to run hot) and PMC X-TAC 55r. and 62gr. I tried all 3 with the same results. I was only able to get a complete cycle once out of 20 rounds with IMI.

This is strange. I run a faxon 18" gunner with a ~.081" gas port, A5H4 buffer, adjustable gas block (with quite a bit of restriction), and Lantac carrier and I run on PMC bronze without issue in 50 degree weather with no shoulder purchase on the weapon.
OP, I suspect you should look at your bolt carrier group and gas tube for alignment and leakage. Also, check your bolt gas rings.
Unless the chamber was accidentally cut tight by faxon, my experience with their excellent gunner 18" rifle gas barrel causes me to look at other sources than their gas port. Even my Rainier Arms Mountain Series 18" with rifle gas (and .098" port) and adjustable gas block would run with my A5H4 buffer and SprinCo green spring (along with quite a bit of restriction on the gas block). With an A5H2 buffer and std rifle spring, you should have AMPLE margin as long as you are lubricating properly and your BCG/gas tube are in alignment and functioning properly.

I know, it does seem crazy, but the BCG is literally brand new and has been run in 3 other different uppers. I don't understand how it could just show its flaws all of a sudden. My best guess is that the block and port are out of alignment, but as far as my jigs can tell, it's all perfect. The BCG also seems to seat/close well into the chamber.
