Im following this for reference. I have been wondering the same thing......Im currently working on a 14.5" build and have been wondering what my limits will be. Hope you get it worked out Im curious to see what you come up with. ......side note....anybody have anything to say about Aero precision barrels?
As you seem to have covered everything, and it appears to have come down to the gun, I am not in the least bit surprised with it being a NEA. They are made here in Canada, and are cheap, bottom tier garbage.
The manufacturer has a reputation on the Canadian Gun Nutz forum for making unsubstantiated claims, and was involved in an incident now known as "shillgate". When it was first announced, they called it an "LMT killer", despite no previous experience at producing ARs, and implied that it was being tested and used by tier 1 units abroad. They have had problems with incorrectly sized buffer tubes, bolts shearing lugs after only a few rounds, and guns coming directly from the factory in a non-shootable condition, despite claiming that every gun is test fired before leaving the factory.
Every time they are called out on their claims, they trot out a bunch of excuses, and the complaint is drowned out by a bunch of fanboys. Nothing they make follows anything resembling the TDP, and they always have a reason why their way is superior, be it a process or materials.
I know they are probably not cheap in the UK (having lived there for 15 years), and that there is not much choice, but I would buy a DPMS (they as usually available there), before I would consider a NEA.

Yep, dually noted. To be honest, when I first saw it on the RFD's shelf, it looked good, felt good.
Did a bit of googling, and I didn't find any bad reviews, after getting it, and realising I need to look on CGN, and started to see bad stuff, I started to wonder if I'd made a bad choice, but, being the stubborn bugger that I am, I persevered in trying to get it to shoot ok, factory ppu 75gr was pretty reasonable, especially as ppu doesn't shoot too well in my 308.
So then used it foxing, had two, but did have a 'bad shot' and had to give it another, I put it down to my shooting, but when I then tested it the next day and started to realise that it's not my shooting, so I then started trying lots of different loads,
this is when I sussed there could be a problem with the gun itself, even well known 'go to' loads were 3"+ at 100 yds.
It's also why I kept the manufacturers name out of this thread at the start, as I wanted unbiased info without any possible NEA bashers.
But, everything said has backed up my thoughts that this gun is a pos, so, I'll give NEA the chance to right it, I even had the director of NEA email me assuring me it will be resolved.
So, I'll go quiet here for now, and I'll update if/when it gets resolved.

Definitely the hardware. My 14.5" Daniel Defense lightweight barrelled upper shot 3" at 100 yds using factory PPU 75gr and a 3x ACOG. I was a little disappointed and hoping for better, but I haven't shot any other match loads or done any handloading load development. I was able to bang 12" steel with it reliably at 500yds, so it gets the job done for a general purpose AR and I expect it can do a lot better with some other loads. I would expect any decent AR to do 3-4 MOA with bulk ammo and 2 MOA or better with match grade ammo it likes.
Update. After a few loads showing a little promise, and generous use of bore paste, the 77gr bergers were printing 3/4" at 50m tonight, so I'll do some further load development and see how it goes. But, getting there, I'm thinking the arc+ nitriding gives a bit of a rough bore
