    Interesting, just grabbed the calipers and on my Aero upper/lower I get these measurements:

    Aero Upper rear lug = 0.4980
    Aero Lower opening = 0.4985

    The aero set very nicely with no wiggle or movement. That said, they do differ slightly than 3 AE's measurement.


    Another one:
    Mega Upper rear lug = 0.4975
    Aero Lower opening = 0.4985


    Another one:
    Mega Upper rear lug = 0.4975
    Rainier Lower = 0.5025



    My measurements are not lab accurate mind you, but what I get via my calipers.

    Looking at a lower drawing I dug up (unknown source) the slot is dimensioned from the longitudinal centerline of the lower as 0.250 +/- 0.002 in. That's a max width of 0.504in. and a min of 0.496in.

    Annnnd I made an ass of myself again.

    I assumed that the RE had been installed after upper/lower fitting had already been attempted... not after.

    Learned this particular lesson a few years ago when trying to mate different brand name uppers to lowers. Sometimes I'd have to "fit" them but usually it was a case of the RE getting in the way. (like in this case)

    Grant, do you mean "Aero Precision" or "AO Precision"?

    AO is a different company from what I can tell and I've got no experience with their product. Not sure which came first, but one is in Tacoma WA, and the other is in Florida.

    You can use "Aluminum Black" made by Birchwood Casey. I've used it on my cut-off handle rear sight on my Colt and it does a good job. I don't know if it will hold up with any rubbing between lug face and the side of the lower receiver. What the heck, give it a shot.

    So looking at my pictures above, would you say the lower is out of spec or is it that most everyone runs their RE at the 1 turn out position like I posted first? Just doesn't seem to put much metal onto the buffer detent this way.

    Guess I could always take that 1mm of RE off so that it fits flush when all the way in, but I really don't want to do that.

    ETA: before you blame Aero do you have other uppers you can check? Or other lowers? I never thought Aero turned out junk, but I would be more suspect of the lower since I personally have never heard of Delaware Machine.
    My buddy is going to bring his AR over Saturday (double star lower, I forget upper) and I have another upper on order from somewhere else due in 2nd week of March. I'm going to try mating my lower with his upper and visa versa. I will see that outcome before I file anything down. I'll post pictures and results when I do it.

    My buddy came over and his PSA upper fit perfectly on my lower.



    Now my Aero Precision Upper on his lower....



    Same thing as mine. Should I contact Aero Precision or just file it down?
