    there isn't any tool that is great for cutting a straight line except a milling machine. you make it straight afterward by sanding on a flat surface or some other similar method.

    A common chop saw with the right blade would make short work of cutting a handguard and the result would be more than accurate enough.

    I cut down my MI SCAR rail with a chop saw. Make sure it's a sharp blade and go slow. It's a perfectly acceptable option if you don't have access to a mill.

    I'd love to see a cut from just a chop saw be good enough. do show.

    I don't have a KLR handguard laying around to cut. Would a picture of an aluminum tube, bar or angle be proof enough?

    Look at the link I posted above your comment. The cut was very precise, smooth and straight.

    well a video would be best. show how you make one cut with whatever hand tool you want and show a quality finished product ready to be colored.

    If I recall it was a DeWalt chop saw with a metal cutting blade installed. The trick is to go very slow and have a high enough RPM to avoid chattering.
