Just wanted to update this thread too say that Ryan at 2A Armament is a man of his word!
Received my new Balios Lite upper receiver via UPS today, very pleased with it.
Initial impressions are that it's very light, and you can tell a great amount of thought went into the design and fabrication processes.
The ejection port door attachment method is something I haven't seen on anything else, and the simplicity at which it attaches makes what's typically a PITA a very simple task.
As a student of mechanical engineering, I have an appreciation for minuscule details like that which often go overlooked.
Even the packaging was well thought out, and represents that they take pride in the product which they are selling.
I can't thank Ryan & 2A Armament enough for his generosity and willingness to step up and take care of a problem he didn't create, if you or any of the 2A guys are ever in the Nashville area, drop me a line and the beers are on me!
I would chalk it up to the mag alloy. The same reason I can't bring myself to buy a KMR now. More research and time is needed before mag alloys are to be trusted in any of my guns. I'm still waiting for MMC (metal matrix composite) AR parts. I may be waiting 20 years, but it will be worth it.
Magnesium is great if the part is designed (or re-designed) for magnesium.
Magnesium is about 3/4 the strength of 6061-T6 aluminum. Some alloys are stronger, but all casting alloys have less tensile strength than aluminum.
The area where the crack occurred is very thin, only 0.085" thick, and a very high stress area (all the recoil is transferred to the lower through the front lug). It probably could use a little bit of a radius at the point where the thread relief ends.
2A just earned my business for when I build my lightweight project. I'm a bit awestruck at their offer right now.

This part was designed for aluminum, you can blame the alloy if it is not the best choice for the design....
Forged magnesium is better (harder to get right), but forged or wrought aluminum is still usually stronger for the same shape.
