He's an idiot. Tightening the extension will take it out of alinement with the gas port/FSB. Given only one extension your only option is the same as setting back the barrel on a bolt gun, figure the length needed for the necessary rotation and trim the barrel shoulder and breech face accordingly. At that point you're messing with clearance for the lugs and headspace.

Given a boxful of extensions you'll have a half a day job (assuming you don't get lucky) finding one that is shy of the mark at hand tight.

Precisely. Since it seems most likely that the extension wasn't torqued properly to begin with, re-torquing (properly) it will most certainly push it past alignment. That barrel is trash.

Another shining example of why AR's are not like Legos.

At this point I'm sending it back to the manufacturer to get re-torqued. I'm pretty much up sh1t creek with a lame barrel for a paddle. For the cost of shipping, its worth a shot.

Thanks for all the words of wisdom and reasoned responses.
    Especially the legos.

For those curious, everything turned out ok. I sent the barrel back to the original manufacturer, it was re-torqued to the barrel extension. The upper was then reassembled, and its accuracy is perfectly fine.

Attached is a grouping of 5 my girlfriend shot from after the rifle was reassembled. She's a novice, with 5 trips to the range in total over a couple of years. She was aiming for the top right edge of the target paper at 100yds, the only thing I had for scale was a dollar bill.
Not too bad, and considering how much worse this could have been, I'm pleased.

I, for one, was curious, and I'm glad that it worked out for you in the end.
And thanks for updating and keeping us informed.
    Enjoy your rifle.
